Why This Happens: Technical Breakdown
The brake line fitting that connects to the master cylinder was manufactured with a slightly undersized O-ring seal. Under normal driving conditions, this seal holds fine. But after about 18 months of use, the constant heating and cooling cycles cause the rubber O-ring to shrink by a tiny fraction of a millimeter.
That tiny gap is enough. Brake fluid — which is under high pressure every time you press the brake pedal — begins to seep past the seal. It drips onto the exhaust manifold, which can reach temperatures over 800°F during highway driving. Brake fluid has a flash point of about 400°F, so when the drip hits the manifold, it can ignite instantly.
The scary part is there is no warning light. Your brakes may still feel normal because only a small amount of fluid escapes at a time. The first sign is often smoke coming from under the hood — or worse, flames.
